Border crossing Brazil/Bolivia in San Mathias
 
On my way to Bolivia from Cuiaba/Caceres , Brazil
Anyone can tell me if all border formalities are done on the border, especially the ones for the bikes, or are they done in Caceres?

Yes this has to be done in Caceres, no facilities on the brazilian side!
Fill up with fuel too as often there is no fuel and than the first opportunity is San Ignacio

Driving KLR with only 200 top 225 mile radius, can you make it with a full tank from Caceres to San Ignacio, or should I try to get 2 gallons in gallon bottle as spare?

225 miles radius won't be enough, to be sure it would be good to carry extra. Still this is the pessimistic side of the story, there could be fuel in San Matias too when yóu get there. Or ask around there is surely some fuel on the black market. We did not bother to wait for god knows how long in the front of the fuel station, or ask around and pay more for the black market fuel as we had more than enough to get to San Ignacio.
Have a good trip, I hope it does not rain when you hit the road San Matias- San Ignacio! There are some nice clay stretches..
